I've got to back up a little. We talked about treating these rails with CPES before my son in law finished them. If he did, we need to stay with an epoxy product in those screw holes. The polyester may not stick too well.

It appears to be their #407 Low Density Filler, blended microballoon-based filler. A 12g package comes with their #101-6 Maxi Repair Kit along with a few tools and a syringe. Jerry, that sounds like a lot less work than the method I use. My son-in law's boat needs some work on it. I think that would be a good place to try it fist and get good at it before I do mine. He has a 1955, 41' Richardson.

Could the tack cloth leave a residue that causes the varnish to do that in cool weather? I don't know much about tack cloths, except they feel stickey. I use them on wood projects to remove dust before and durring finishing in my shop. I havn't used a tack cloth when applying varnish over old varnis...

Wood Filler for screw holes

I've heard of using match sticks and tooth picks. I tried this with not much success. I went back and drilled them out, cut 3/8" mahogany plugs and glued them in with Gorella glue, then re-drilled the screw holes in the plugs. They are holding up so far.
